Small Text in Embroidery: The Real Limits
Almost every logo has something small in it: a tagline, a web address, an established date. And almost every disappointing embroidery job traces back to one of those being kept at a size it was never going to survive.
Why letters fill in
Thread has physical width. A standard 40 weight embroidery thread is roughly 0.4mm across, and a satin column needs at least two or three passes to form a solid stroke — so the thinnest stroke you can reliably make is around 1mm.
Now consider a lowercase "e" at 4mm tall. Its stroke is maybe 0.8mm, already below the floor. The enclosed space in the middle — the counter — is perhaps 1mm across. Stitch a 1mm stroke either side of a 1mm gap and the threads meet in the middle. The counter closes, and the "e" becomes a dot.
This is not a machine quality issue or a digitizing skill issue. It's thread width against letter geometry.
The actual numbers
With standard 40 weight thread on a stable woven fabric:
- Uppercase: ~4mm minimum. Capitals have simpler shapes and fewer tight counters, so they survive smaller.
- Lowercase: ~5mm minimum. The counters in a, e, o, g and s are the failure point.
- Bold sans-serif: holds slightly smaller — thicker strokes, more open counters.
- Serif or script: needs more, often 6–7mm. Thin serifs and hairline connections disappear first.
Then subtract for the fabric. On piqué polo add roughly 1mm to all of these; the texture breaks up small shapes. On fleece or terry, add considerably more or don't attempt it at all — see embroidery on different fabrics.
Testing your own logo in ten seconds
Scale your artwork to the exact finished width. Measure the height of the lowercase letters in the smallest line of text. Under 5mm, it will not read.
Cruder but effective: print it at final size and look from arm's length. If you can't read it on paper, you certainly won't read it in thread — thread is less forgiving than ink, not more.
Four ways to get smaller text working
1. Finer thread. 60 weight is thinner, so columns can be narrower and still form. This buys you roughly 1–1.5mm. The file must be digitized for 60 weight — running a 40 weight file in 60 just looks sparse. See thread types.
2. Change the typeface. A bold, open sans-serif at the same point size reads dramatically better than a light serif. If the tagline must stay, setting it in a sturdier face is the cheapest fix available.
3. Use a woven patch. Woven holds text down to about 2mm — more than twice embroidery's resolution. If your design genuinely needs fine type, this is the honest answer rather than fighting thread.
4. Redesign the lockup. Often the best option. Move the tagline onto its own line at a larger size, or drop it. A clean, legible logo beats a complete but mushy one, and nobody reads a smudge.
What a digitizer can and can't do
A skilled digitizer will squeeze out the last fraction — minimal underlay under small letters so they don't sit proud, slightly reduced density, careful stitch angles, and pull compensation tuned so counters don't close. That might gain you half a millimetre.
What they cannot do is make 3mm lowercase text readable. If someone promises that, they're either planning to auto-generate it and hope, or they haven't looked properly. The useful supplier is the one who tells you before production rather than after.
The conversation worth having
When you send artwork, say what the smallest element is and how wide the finished design will be. A good response is either "that will hold" or "that won't, here are your options". Either is useful. Silence followed by a disappointing sew-out is not.
