    PVC Patches: Rubber Badges for Gear That Gets Wet

    PVC patches are the outlier in this category — no thread involved at all. If you have handled a morale patch on a plate carrier or a badge on a dry bag, you have handled one.

    How they are made

    A mould is cut for your specific design. Soft liquid PVC is dispensed into it colour by colour, then cured. The result is a single flexible rubber piece with your design formed into the material rather than applied on top.

    The critical consequence: each design needs its own mould. That tooling is a real, one-off cost, which shapes the whole pricing picture below.

    2D versus 3D

    2D keeps everything on one flat plane, with colours separated by thin raised dividers. Clean and readable, and the cheaper option.

    3D varies the height across the patch, so elements are genuinely raised and contoured — a face, a mountain, layered lettering. More striking, more expensive, and the reason PVC is popular for morale patches where the design is the point.

    Where PVC clearly wins

    Wet conditions. Embroidery soaks up water, dries slowly and eventually frays. PVC is waterproof, wipes clean and does not care. Marine, fishing, hiking, ski, emergency services.

    Abrasion. Rubber survives being dragged against rock, webbing and vehicle interiors far better than thread.

    Crisp small detail. Moulding holds finer geometry than embroidery — sharper edges, thinner lines, better small text. It is not as fine as woven, but it is close and far more durable.

    Bright and unusual colours. PVC is pigmented, so you are not limited to a thread chart. Fluorescents, glow-in-the-dark and colour matching are all straightforward.

    Velcro applications. The classic hook-and-loop morale patch. PVC's stiffness holds its shape on a velcro panel where a floppy embroidered patch curls.

    Where it loses

    Texture and warmth. PVC reads as technical and modern; embroidery reads as traditional and premium. On a corporate polo or a wool varsity jacket, rubber looks out of place.

    It is also heavier and stiffer than an equivalent embroidered patch, which matters on lightweight garments. And it does not breathe, so large PVC panels on clothing are uncomfortable.

    For anything laundered industrially, check temperatures — PVC tolerates normal washing but can distort under very high heat, so avoid tumble drying on hot.

    Typical uses

    • Tactical and military — morale patches, unit insignia, velcro-backed
    • Outdoor brands — packs, dry bags, technical shells
    • Emergency services — durable, high-visibility, wipe-clean
    • Marine and watersports — the obvious case for waterproofing
    • Motorsport and cycling — abrasion and weather resistance

    Cost behaviour

    PVC prices differently from every other patch type. The mould is charged once, and that cost dominates small runs. Order 25 patches and you are effectively paying for tooling; order 500 and the per-unit price drops sharply.

    Rough shape: at low quantities PVC is usually the most expensive option per patch. Above a few hundred it becomes very competitive, often beating embroidery, because moulding is fast and there is no per-piece stitch time.

    If you only need 20 patches, embroidery or woven will almost certainly cost less. If you need 1,000 for outdoor gear, PVC is likely both cheaper and better suited.

    Designing for PVC

    Keep colour boundaries clean — PVC does not blend or gradate, so every colour is a discrete region. Avoid very thin isolated elements, which can be fragile in rubber. Decide 2D or 3D early, because it changes the mould and the price. And confirm your colours against a PVC colour chart rather than assuming a thread or Pantone match transfers directly.
